The two fighters meet in a non-title bout at the Birmingham Arena tonight as the Bolton favourite continues his comeback after a two-year break from the sport.
While Colombia-born Canadian Vargas comfortably made the weight with a pound to spare, Khan was a couple of pounds too heavy.
Removing his socks was not sufficient to make the 147lb limit, so a security guard's jacket was needed to protect his modesty as he removed his briefs to hit the weight at the third attempt.
Khan, meanwhile, claims he has fallen back in love with boxing after admitting his time away from the ring left him feeling "lost" in his much-publicised personal life.
The 31-year-old went on hiatus following his brutal loss to Saul 'Canelo' Alvarez in 2016 in what was an ambitious jump up in both weight and class.
"Boxing definitely gets the hunger back," said the Bolton fighter.
"It helps keep the mind relaxed, chilled and thinking straight.
"When I was away from boxing, I was lost. That's one of the reasons I came back.
"I thought 'you know what? Boxing is what I need’.”
